I am looking at doing a defender 90 rebuild and am wondering what is the legal/tax situation with changing the chassis to new galvanised one?

If you go by the rules a new chassis means it's new vehicle so needs a new reg.

What others have done is just ignored that and rebuilt the vehicle and carried on or got the old chassis number stamped on it before delivery.

Marsland are supposed to be the best for Defender chassis. There's a guy in the north who regularly brings chassis over, he hangs around a couple of the LR forums.

What engine is in it now and what condition is the existing gearbox in?

Assuming it's an earlier engine, the existing LT77 gearbox will do if it's ok but you'll need to change the LT230 transfer box which will be 1.667 ratio. Fit a Defender 1.41 box if you're towing or a 1.22 Discovery box for quieter cruising.
